Okay so a while ago I had an idea, thought I would run it buy you guys/gals here and see what additional thoughts you would have.
Here is what I propose, I am thinking along the idea of exoskeleton rack set-up using a pickup truck wood/ladder style rack that would typically go over the bed and cab. Here is where I am murky on what I need to do. I know I will need to extend the support bars so they reach the bottom of the sport, might have to re-route the legs a bit to not interfere with the doors. Also would need a mount set up...
And that is where I get lost. So any ideas or thoughts would be helpful.
This is for right now less about protection and more for practical use on a budget rather than spend $500 on a couple of rails and basket.

First, there is NO WAY you're going to do this for less than $500. Not unless you can buy the metal at a serious cut rate and plan on doing all the fabrication yourself and already have a bender and welder. Since you're fuzzy on the idea I'm betting you don't. Go to Garvin and get a rack. Mitsu still sells the rails if you don't have them. Go to a good accessory shop and have them installed. However, ... An exoskeleton will add a TON of weight overall and a goodly portion of that ton of weight will be high up. It also adds a lot of wind resistance. You are NOWHERE NEAR the level you need or should even be thinking about an exoskeleton. Just because it looks cool is NOT a good reason to go down this path. Everyone I've ever talked to that's done it has regretted it. Unless you're 'wheeling stuff where there's an almost certainty that you'll roll it - just say NO. That said ... The how is relatively simple. You should have rock sliders welded to the frame. Then you weld the two 'center' tubes on each side to the sliders. So, one in front of the front door and one at the rear of the rear door. You'll need to have a bull bar - or equivalent - and the front down tubes will mount to the bumper - yes, you have to have these. For the rear you'll need a bumper or you'll need to get creative with the down tubes to a hitch. However, they need to go directly to the frame. So, you're looking at four tubes down to the frame per side of 1.5"-2" .080 wall. I'd do DOM. I strongly suggest that the entire assembly be bolted together - not welded - with the 'legs' coming off the frame, bumper, etc. welded to the frame and bumper(s). Once that's done you can start on the suspension. Springs, shocks, air bags, rims, gearing, etc. - whatever you're going to need to stabilize the vehicle. A setup like this can add a couple hundred pounds and it adds most of it high up which means you're going to screw up the COG. This won't give you an exo, but it'll get you the rack. A full exo will weight more and at that point you won't have the power to get it anywhere and it'll suck gas so bad you won't be able to afford to drive it. Edward

Plus one on the garvin rack. I have a surco roof rack and i like it but not as much as a Garvin.

I don't need an exo just like an exo I was thinking tubes down the rear between the hatch and back glass, tubes behind front doors and them one last set just down the a Pillar. And it does't need to be there for protection but if I am going to spend 500 plus just to add a basket to the roof of my sport I could do this and have a basket and extra space.

No offense but this is coming from a mechanical engineer and an electrical engineer. It is going to be extremely tricky to get that to work safely and be effective.

If you have a metal shop that does gates, stair railings, etc. They might hand out some scraps. Welder, get from harbor freight, and pipe bender look on craiglist. I was in the same predicament when I was restoring a motorcycle. I built a frame for less than $200. But I couldnt use it as I wasnt too confident in my welding skills. But I'm confident that it wont fall apart if someone tests it for me. hehehehe Right now, I'm selling the welder and the pipe bender cause its just collecting dust cause I'm never doing that again.

It all boils down to COG and wind resistance... Etc. I added a rear tire carrier that was just a test one and it through it waaaaaay out of sync. I had to redo it because of just that. You cant just weld something on and say.........thats realistic..safe and will work well. Pressure points. Weight. Position of all that metal your adding....etc im sure es will put in his 100 cents as well;D

Okay so here we go now here I hope is a picture of what I am basically talking about. Now I don't want to screw a bunch of holes into the sheet metal of my body. So I was going to tie it into the frame. Now I want to make sure this is not confusing I DO NOT WANT TO MAKE OR EVEN CONSIDER AN EXO SKELETON FRAME. It was a bad idea to reference that since it was the only thing I could think of to use a descriptor for what I want.

That is a great idea, I am looking at a local community class that might let me do a project or something. It is not a get on it right away project I want to plan it out and need some space. I like to dream and plan for down the road so I can have everything ready!

Well I did some more looking around, and guess what I found a website called discountramps.com that has a good price on baskets and rails. So I don't know about quality. But I will most likely go that route since at the prices I can't even begin to build one.
