I've pulled the AC evaporator/expansion valve out without much trouble using the above instructions (with a few omissions), and have ordered replacement parts from CarID and Parts.com. Hopeful this will bring my AC back.

Hopeful this will bring my AC back. Let me know if those parts work for you. I have figured I'll be replacing the condenser and evap/expan along with a new compressor to see if my issues are fixed. That'll be every part brand new except the lines. Can't see how that won't solve it. But I've been wrong before. Stephen

The parts I got from Parts.com are OEM Mitsu and look great, but the evaporator from CarID was poorly packaged and literally flopping around in the box. Some fins were bent and tubes may have been as well, so I'm reticent to install it and find out it leaks from shipping damage. The OEM evaporator is heavier and seems much better quality too, and my mechanic said he thought it was okay, not plugged or leaking. But when I checked my old expansion valve it was stuck closed. Couldn't blow any air through it like I could the new one, so I think that must have been my issue. I think I will reinstall the original evaporator with the new valve.

Okay put everything back together after a thorough cleaning and reinstalled back under the dash. All that's left is to recharge and pressure test. I actually was able to fix my old expansion valve although I replaced it anyway. There's a threaded brass fitting inside that can be removed with a small allen wrench, and once removed the spring and cap underneath popped out. The valve operated just like the new one when I reassembled it. Here's a photo of the evaporator, valve and thermistor when first removed, then the cleaned and reassembled unit just before fitting it back into the plastic cover. Attachments:
